Replacing DOTP with DB11 in Flexible PVC Formulations to Reduce Costs by 20%
Can DB11 replace DOTP in general flexible PVC formulations and lower formulation cost? DB11 is a non-phthalate plasticizer for general flexible PVC such as films, sheets, hoses and coated fabrics. In evaluations as a DOTP replacement, compounders have observed a formulation cost reduction direction of roughly 15% to 20%, together with a low-exudation profile. Actual results depend on the formulation and the batch test report.
Why formulators are re-evaluating DOTP-based systems
DOTP has become the mainstream non-ortho-phthalate workhorse for flexible PVC. It offers good compatibility, stable supply and a well-understood processing window, so most conversion projects stopped there. The next question procurement and formulation teams now ask is not only compliance, but total formulation economics: plasticizer loading, dry-blend cycle time, additive package complexity, exudation-related rejects and packaging or freight per tonne of usable compound.
DB11 was developed for exactly that second step. It is the general-purpose grade of the DB exclusive series, aimed at flexible PVC films, sheets, hoses and coated fabrics, and it is positioned as a DOTP replacement candidate for compounders who have already completed their transition away from ortho-phthalates.
What changes when DB11 is used instead of DOTP
| Evaluation area | DOTP benchmark | DB11 direction | Practical impact |
|---|---|---|---|
| Chemical family | Terephthalate (non-ortho-phthalate) | Non-phthalate ester, DB exclusive series | Keeps the formulation outside ortho-phthalate restrictions |
| Compatibility with general flexible PVC | Established | Comparable, confirmed by small-scale compatibility test | No change to the resin system required |
| Plasticizer loading | Reference (100 phr basis) | Stepwise adjustment of 1 to 3 phr is normally sufficient | Cost model must be recalculated per formulation |
| Plasticizer cost per tonne of compound | Reference | Lower purchase cost per tonne in evaluations | Main driver of the 15% to 20% cost reduction direction |
| Exudation and surface behaviour | Reference | Low-exudation profile reported in evaluation | Lower risk of surface rejects and rework |
| Batch consistency | Reference | Consistent batch specifications | Dosing adjustment can be made stepwise |
| Documentation | REACH / RoHS statements | EU REACH SVHC 224-item and RoHS 2.0 test documentation direction, batch COA on request | Supports downstream export documentation |
Values in this table describe the direction reported in laboratory and customer evaluations. Final specifications are confirmed by the batch certificate of analysis and the specific formulation, not by this article.
Where the cost reduction comes from
A 15% to 20% reduction in formulation cost is not the result of a single number. In practice it comes from three levers that compounders can model before they change anything on the line:
- Plasticizer price per tonne. The purchase price of the plasticizer is the largest single driver in most flexible PVC cost models, and it is the lever that moves first.
- Dosing efficiency. If a higher loading is required to reach the same Shore A hardness, part of the price advantage is consumed. This is why the substitution protocol below starts with a loading ladder rather than a one-to-one swap.
- Rejects and rework. Surface exudation, uneven plasticizer uptake in the dry blender and appearance variation all generate scrap. A low-exudation profile reduces this cost, which is often underestimated in cost sheets.
Substitution protocol for DB11 in a DOTP formulation
- Keep the stabiliser and lubricant package fixed for the first trial so that only the plasticizer variable changes.
- Run a loading ladder. Prepare three dry blends at the DOTP reference loading, at reference plus 1 phr and at reference plus 2 phr of DB11, then compare Shore A hardness and tensile properties against the current compound.
- Check the dry-blend cycle. Confirm plasticizer uptake time and fusion temperature in the high-speed mixer; adjust mixer temperature or cycle time rather than adding extra lubricant in the first trial.
- Screen low-temperature behaviour. Run a cold-flex or low-temperature exudation check on the candidate compound before moving to a pilot lot, especially for film and coated fabric applications.
- Confirm the finished-product appearance. For films and coated fabrics, verify gloss, colour and hand feel after calendering or extrusion, because these are the properties that generate customer complaints.
- Lock the formulation with a batch COA. Once the loading is fixed, request the batch certificate of analysis for the confirmed grade so that the specification can be written into the purchase contract.
Stepwise adjustment is the reason DB11 is described as suitable for gradual dosage changes: the compounder can move 1 phr at a time without rebuilding the whole formulation.
Compliance and documentation
Flexible PVC for export markets increasingly needs to demonstrate that ortho-phthalates are not present. DB11 is positioned as a non-phthalate plasticizer, and the DB exclusive series is supported by EU REACH SVHC 224-item and RoHS 2.0 testing in the direction required by downstream export documentation. Test documentation can be organised per batch and provided with the shipment when requested at the time of order.
Specific test items and results are subject to the actual reports, and the applicable scope can differ between grades. Confirm the target market and the grade before the trial so the required documents can be prepared in advance.
Frequently asked questions
Does DB11 require the same loading as DOTP?
Not necessarily. Start from the DOTP reference loading and run a loading ladder with increments of about 1 phr until the target Shore A hardness is reached. Most evaluations need only a small adjustment, but the exact compensation must be confirmed on the specific formulation.
Can DB11 be trialled without stopping production?
Yes. The evaluation can be run on laboratory dry blends and a small pilot lot first. Because the substitution protocol keeps the stabiliser and lubricant package fixed, the trial does not disturb the running production formulation until the loading is confirmed.
How is the formulation cost reduction verified?
The cost model is recalculated with the confirmed loading of DB11, the confirmed cycle time and the measured reject rate, then compared with the current DOTP compound. The 15% to 20% direction reported here comes from such evaluations; the figure for a specific line must be calculated from its own data.
